Buddy Ebsen was originally cast as the Tin Man, but the aluminum powder used on his costume caused a severe allergic reaction.

He was hospitalised and suffered lasting lung problems, later blaming his health issues on “that damn movie!”

Jack Haley stepped in to replace him, and the troublesome powder was quietly swapped out for a safer paste.
